I'm sure this has been asked many times before but is 2.5 mm thick ally sheet sutiable

Yip bob on, 2mm ally would be thick enough

Glue it down with Sikaflex too.

Is it necessary to sikaflex to bare metal? Or can the sealant be applied to a painted surface?

Either or but makes sure it is clean and oil free,there is a primer for Sikaflex it is used to glue windsreens in.
