Started my build last weekend, with the help of my Dad, just thought I would start a thread to share with you guys and get a few pointers along the way
A bit of background info, I'm 28, and a cnc miller by trade and my dads a carpenter so between us we get on with things ok, I've always loved cars and always wanted to build a kit car, I'm going down the bike engine route in a bare bones track chassis no luxury much to my dads disappointment, I'm going to work to the book and get it on the road as soon as I can, funds permitting, and then after that I will start replacing the uprights for cnc aluminium ones etc, but if I start doing those things now I will never get finished
First I got some sierra bits from a breakers yard for a bargain price,

I have stripped the hubs and they are at the blasters as we speak

Next we built a build table, we used a sheet of ply for the frame, and a sheet for the top

Got my roll bar bent up yesterday by Tom at www.tube-bender.co.uk, not to far from my house, bent out of 2" cds tube, well pleased with it,
I'm aiming to meet msa spec but not sure if the rear stays can be angled out, I'm going for a full cage but just got the rear hoop until I get my
Scuttle mounted and see what room I've got
It's only clamped on for now as I've got to finish drawing up my parts for laser cutting this week hopefully

welcome and that's some progress in a week ! there are plenty of helpful minds on here so don't be afraid to ask. if need be.
what engine are you using?

Haha cheers, it has been two weekends! Not sure on engine yet, either an r1 or zx10 I think, I've not really looked into the engine to much, I'm going to get the wishbones made next and try and get some wheels on it

Welcome to house of fun,save yourself some hassle and if you can find Ginetta G20 rear uprights they bolt straight on with calipers and discs no probs.

Looking good. Is the pedal box upright in the correct place? I'm sure I made that mistake when I made mine.

A bit more done tonight, took my cad drawings down to the laser cutters after work, hopefully get some bits back for the weekend!
Also cut and turned to length the wishbone bush tubes, just got to bore them out to size, not sure if my little lathe will cope, might have to upgrade!

Some more progress ready for a busy weekend
Made my wishbone end threaded tubes and got my laser cutting back, also I got the sheets cut out for the wishbones jigs so there nice and square

I'm also very impressed with the progress you've made in such a short time.
I like the laser cut parts, especially the one-piece steering rack support, and the one piece bent diff brackets (I have the same kind on my car).
Keep up the good work! Looks like your Raodster will be on the Road sometime in 2015 ?

Thanks, yeah I had seen a few on the internet and thought they looked neater, I saved quite a bit on the price too as I drew them up my self!
Your car looks stunning by the way, one of the best I've seen!

You seem to be blazing along. You'll be finished by next summer at this rate.
If you haven't already, make the plate that the steering column goes through from 3mm steel not the book 1mm. It's a real pita to change it after it's been fully welded on.

thanks ,trying to get all the plumbing done for the supercharger and sort out the exhaust manifold / pipework, also started stripping down the wiring harness ( it was a bit parky out so dining room floor was commandeered) getting some more bits together to make another push forward,
seems to be lots of bits and not a lot of room :)
really looking forward to the electrics... mmmmm

We had another good weekend, my dad help too so got a bit done
Started off welding up the shock towers, my weldings ok but my mate who's a pro is going to weld my chassis up

Then made some foot plates for the rear stays

Next all the suspension brackets, which took a bit of time to make sure they were as good as they could be, we tweaked the legs of the front frame out to close the gap between the brackets so no packing was needed

That's that, got the workshop tied out so we could move again as it was getting a bit tight with the chassis in there,

Ok mate cheers, prob use 2mm then as I'm trying to keep it as light as possible, is 1mm to thin then?

It will flex when you brake. I changed mine to 3 and it was hard changing it afterwards. It also isn't really think enough for the steering column bearing.
Plan on using a different one if your going for a sierra column.

Search ebay for SLFL 25 Self Lube Bearing.
Lastly. Cut out plate where the handbrake cable goes through and weld it in vertical rather than on an angle, as it puts pressure of the handbrake cable and doesn't let it flow as easily. Lastly cut 2 slits into the plate so you can get the cable through the plate without taking the cable to bits.
I hope I don't sound too bossy but they are things I would have done the first time if I was doing the car again.

If your going to use mx5 bits you will need a different bearing btw.
For the sierra shaft you will also need part of the original bearing. (It's all in the guide)
For the cables, about 2-3mm slits just enough to get the cable through.

Yeah I'm use using sierra bits, ok cheers
On another note on the pedal box what are the v cuts for on the foreword stops and also the book says you need 8 shock brackets but two are fixed to the uprights
Am I missing something?

I've no idea what the cutouts are for. There are better designs for a box on the forum.
Sus brackets, I count 6 too. No idea where 8 comes from.

Btw not every thing in the 'book' actually works. Like using the stock engine arms, the steering shaft goes through the top of the rubber mount.
Also I was at your stage 5 years ago so I may be wrong on the suspension brackets but I don't think so.

Not so much progress as as I would of liked but never the less, I've made all my wishbone jigs and made a start on them but got side tracked with the rear uprights

I've rotated the front plate as from what I can work out it should make the handbrake cable on the rear discs fit better,
Does it look right to everyone?
Also I think the 66mm in the drawing below should be 70mm, I've posted a thread here if anyone can help

Rosco, do you know what engine you will be fitting? Most engines won't fit with the diagonal chassis rail in the engine bay on the drivers side so it is usually removed. Also if you are considering fitting a zetec then you may want to modify the rear up-most chassis member in the engine bay as you can't fit a standard thermostat housing with the chassis member there. You can buy aftermarket thermostat housings but they are stupidly expensive and don't work very well.

Bit of an update, got my rear hubs fully welded, and made my front wishbones, just waiting on my mushrooms for the front so I can fit my hubs
Oh and got my rack and got it fitted, need some steering extensions now
Also I'm after a column if anyone's got one?

I don't no why but I have the latest book with the new 10mm longer wishbones but the jig drawings look like they haven't been changed, so I had made my jigs to that, then when I had made a wishbone and checked the bush centres they were 10mm short, to say I was unhappy was an understatement, I can't believe there's nothing on the amendments page just to give you a heads up, I think i will get away with it as I have wound my rod ends out 5mm and I might skim 5mm off the matting face on the stub axle or put a spacer behind the hub, so a std driveshaft fits
The rod ends are still in the tube insert a full 1" and they are only threaded that much so that's ok, just didn't really want them wound out to far

Got my rear wishbones back from the welders and built up my rear hubs and got it all together also put my front hubs back on

after sleeping on this a couple of nights, im going to remake the rear wishbones so the rod ends are straight, and have a bend in the side tubes, its not because of the angle its more to do with the clearance either side of the hub, as when you wind the joints in and out the gap changes, also they could do with being 5mm longer to suit std drive shafts, as the jig drawing in the book was wrong

These tubes are 25mm diameter, does anyone think I need a diagonal, I could use 19mm tube, just trying to keep the weight down, I have seen rear wishbones with no diagonals just two cross bars like in my pictures

Sat down with my bike loom and labeled every plug using the wiring diagram to work out what's what
I think I'm going to use the bike loom as a base and extend and alter it to suit

Then we made a trolly to sit the engine on, so we could drop the car over and move it around, then once happy with the position I get get the mounting cradle sorted without having to have it dangling in mid air

I can rase the car up or down to alter the mounting height, I'm just waiting to hear back from AB performance on his zx10 sump height, I'm hoping to have the underside of the sump flush with the underside of the car
I need to decide on position next, from the pictures I've seen most seem to be mounted towards the rear of the engine bay
But some seem to be straight and some to be on an angle parallel with the side rail, on reading it looks like the output flange and the diff flange are supposed to be parallel, if anyone could help out that would be great

When I had a bike engine in mine it was parallel with the Centre line of the car like your 2nd picture and everything worked as it should. If I remember correctly when the car was corner weighted it was 520 kg with a full tank so there's a benchmark for you.
I'm running S2000 power now though and I much prefer the nature of a car engine but horses for courses and all that :D

Ross you want the input and output flange to be as close to parallel as you can to prevent any vibration. When setting the height/offset of the engine you just need to make sure you don't go above 7 deg on each universal joint otherwise you run the risk of shortening the lifespan of the bearings. The smaller the angle the better though.
It's not the be all and end all if they aren't parallel/coaxial and you end up running different angles on both UJ's, it will just introduce more vibration into the system which essentially being a race car you won't really notice. If you were designing a tin top designed to cruise along the motorway at high speed you really don't want to feel that vibration.
If you have a look at the shaft drive Triumphs you will see that only has 1 UJ meaning there isn't a second UJ to cancel out the speed variation and therefore the vibration in the system. And the rear wheel pivots the angle of the joint changes meaning the vibration in the system increases. So don't get too hung up on trying to get it spot on.

Just been looking at engine position and I'm sort of happy with this current position
Running the engine dead inline it seems to put the output shaft in a good position
If I turn the engine so it's parallel to the outer chassis rail it just skews the output shaft but doesn't improve the position for the prop
And from what I've read it's better for the flanges to be parallel

In this position the total prop length would be 1460mm but I could move the engine back 50mm if I moved the passenger footwell upright back
I have strung a ling between and it's at an angle from the horizontal of about 4 deg, I take it I will still need a 2 piece prop with a centre bearing and a slight kink in the centre so the UJ's aren't running straight

My main doubt is the more photos of people builds I look at the more seem to have the engine skewed
If anyone could agree or disagree that would be great!

Argument was about angle of u/j's in the prop but you would need a center bearing anyway.

Ross you can just use a 2 UJ prop setup with the UJ's 90 degrees out of phase, no need for a centre bearing. You only tend to use a centre bearing when you have 3 UJ's in the proshaft as you need the centre bearing to support the centre UJ otherwise it would be free move in free space.

I believe the Equinox scuttle and nosecone come up taller - i can measure mine this evening and post some pics if it helps? Actually, now that i've got my engine mounts done, it's about time that I do what you have anyway!

Engine position thoughts
Access to all areas of the engine, to save removing the engine if anything needs replacing
Keeping some weight upfront to help keep some heat in the tyres
Height wise, keep the sump flush with the bottom of the chassis, this means you can run the whole car an inch lower than if the sump was sitting below by an inch,
I thought this was really good advice and made a lot of sense
On the piss, just seems to fit better for the exhaust and loads are mounted like this so must be ok for the prop
I don't want to drop the engine down as I want the underside flush, and an inch wouldn't solve the problem, looks like I'm going to have to mod the bonnet with a scoop or just use a filter like you say and let it sit out the top, also I've got to refit the top injectors,

Pics didn't come out so well - but I did get some measurements - taken from the Equinox scuttle front edge and the nosecone back edge (i.e. each end of where the bonnet will sit). I'd say that as a minimum you've got 260mm clearance at the scuttle end (above the level of the top chassis rails) and 200mm at the nosecone end. The Equinox nosecone comes back to just about where your left foot ends in the pic earlier on this thread - i.e. just behind where the triangulation is at the front of the chassis.

Forgot to mention, those measurements were from roughly the centre of the chassis - both the nosecone and the scuttle are quite flat topped with relatively steep sides compared to some other 7-type bodywork.

Before you go to far think about oil surge and how to stop it.the engine is not meant to run fitted in the frame that way so the oil will run away from the pick up.

You may want to add some sort of ridge to the pipe ends if you have not already done so,two builders were scalded when the pipes blew off when hot due to not gripping the pipe.

I was hoping to have some welded bosses in the top chassis rail like most people do must looks a bit high, I don't really want a cross rail as I'm going to put
A diagonal across the rear hoop, what options do I have, anyone got any ideas?

You don't have to have a steering lock for IVA but you do need 2 forms of security. Just fit a key/ keyless ignition and an immobliser. That's why the ignition barrel and steering lock was handy.

Yeah you can use the steering lock as one of the two but then I would have to uses the sierra ignition switch, and I've got to use the bike ignition because of the immobiliser in the key, I'm hoping that will count as two but if not I will get a key fob too

Picked up a cat today to, it's a 400 cel custom chrome one, there only down the road from me, could of got a 200 cell high flow but didn't want any problem getting through my iva

Down my dads all day today, he's built a cnc router, works like a dream
Made a flange for my zx10 fuel pump today, this will be welded to a tube then to the bottom of the tank to make a swirl/ sump
Made a ply one first to check holes and oring grove

Took 25mins to cut this out

Then made a wheel with the correct offset so I can check clearance when we make the exhaust manifold
One side is a 205 tyre the other is a 185 tyre

My tube for my fuel tank came today so made a bit for the filler and the larger bit for my swirl pot/ pump houseing, also drilled and tapped the pump flange

Well I've been doing a few jobs since my last update, my fuel tanks well on its way, I've been drawing up my pedal box for the last few weeks and
I've spent all day on it today, pretty happy with it, should get it cut out next week, I was going to use Vouchts pedal box design off the haynes forum
But with the bias bar and different cylinders I just couldn't get it to work, all my ratios have work out as I want them, so all being well it will be sweet
The pedals will have tubes in between them

Well had a awesome day today! Been up and seen my mate at Primary Designs in Thame today, was a long day but we got my exhaust all fabricated and tacked up, he's going to get it finish welded during the week, the primary lengths are all within 5mm! I will let the photos do the talking

Right no updates for a few weeks, still waiting on laser cutting and to get my exhaust back so I've got a little side project to keep me busy

Build is looking very good Ross and lathe is a stunner now it's painted!
How are you planning on stopping the pedals from falling forwards? I only ask as I have now got to the stage where I am finishing my pedal box, I've found the polymer bushing with 8mm bolt through it to be a poor pedal pivot solution when used with the bent brackets to stop the pedals falling forward.
You need to the pedal pivot bolt loose otherwise you end up clamping the pedal to the pedal box but the bent brackets need the pivot bolts tight to provide enough clamp load to prevent them from rotating.
To solve this I'm going to make some crush tubes (1/2" OD) to fit inside the bushes (drilled out to slightly larger than crush tubes OD) which are slightly longer than the bushes (about 0.5mm either side), meaning the pedals will rotate about the crush tubes instead of the bolt. This is the same method used for the suspension bushes but I'll have a bit more clearance between the crush tube OD and the ID of the pedal bushes so that its a smooth pedal movement.
I'll let you know this weekend if it works as expected :D.

Cheers mate, I'm going to look at it when the box is together, maybe alter a pedal side or something, is it a requirement for iva? I get what your saying about the crush tubes but can't you just weld the stop to the side mount? Then bolt though as before?

I believe it is a requirement, but not 100% sure, however you really will want front pedal stops as the pedals fall forward really easily which could get interesting if you're out driving.
I wouldn't recommend welding the pedal stop to the side mount as you then can't adjust it meaning you might end up with a lot of travel before getting tension on the cables or constantly tension your clutch/throttle.
I've seen others that have welded stops onto the outside of the pedal and used bolts through the floor the same way the brake pedal works.
I made the mods to my pedals and it works a treat.

I used these olive bearing bushes (http://www.bearingboys.co.uk/Metric_Flanged_Oilite__Bearings-1256-c) with a stainless crush tube and they are perfect. Stiff but still easy to move as they are self lubricating.

Machining the blocks to house the bearings on my dad's home built cnc

Last up my dads started on my dash buttons, we're having a go using an ARDUINO, it's a programable chip with ins and out, they can be used with switches, sensors, relays just have a look on ebay to see what's available, the boards are about £8 and everything else like switches are pence, it's programmed from a PC through USB, so things like indicator flashing can be programmed, if it works out ok it will all be soldered and put in a little project box

I stripped the whole chassis down so I could lift it outside, I needed to cut the front shock mounts off as I had got them in the wrong place, to far back by about 10mm

Looking fantastic as normal.
Add the vin number to pre powder coat.
With your digi dash. How will you mount the speedo pickup?
Earth points. I used rivnuts but others have welded bolts onto the chassis.

There's still a bit to do but I think he's sorted the hardest bits of code
Also I've sorted my steering shaft out with some thick walled tube, I heated it up to get the shaft in, just needs tiging around the ends and possibly a few pins

You now need to apply directly to the dvla Swansea
There is a handy letter at the bottom of this post (http://www.haynes.co.uk/forums/showpost.php?p=19018&postcount=1)
Also someone mentioned roll pinning the steering extension. I did that and welded the pin so it will never come out. The inspector didn't look at but they are all different. 10mins work or £90 retest fee and the effort getting there.........I know which I went for.

Got my stearing wheel last week, but needed a boss to mount it so turned one up on my lathe and milled the hex in on my dads cnc, also needed to drill the wheel so marked it on his cnc so I new it was right, real happy with this as it not like you can buy them off the shelf

To say I love it would be an understatement, even before I've wired it up, I've always wanted a digi dash on one of my cars, so hopefully I might make a start on wiring it up at the weekend.

I've got the same dash and made the mistake of putting the wheel speed pickup on the prop.
I ended up putting it on the rear upright as it spins (on my car) 3.92 times slower than the prop shaft.
If you program them well they are an awesome dash.

Not much to get on with this week as I'm waiting on my prop shaft, but some switches turned up from china so decided to make a prototype panel, it's no way near the finished design and the large outer plate sort of represents the dash, I've recessed the switches as they would have stuck out a bit to far otherwise I think
The fished housing will be out of aluminium or plastic I think

My dad cut me a bigger gear out of mdf on his cnc as a test, as the normal 140mm that people use was way to small, the motor needed to much grinding out
We went for 160mm and the motor only needed a little bit out in a few places, I'm really happy as the motor doesn't sit through the bottom of the car
I will get a steel gear laser cut out now, we powered it up on the mdf and it worked a treat
Also got the handbrake mounted

Looking great like normal.
When it comes to iva a few people have been caught out on radius with the long acre mirrors.
I was also worried about the handbrake height but it seems to make a perfect arm rest.

One of the other companies has it in the passenger side against the tunnel but the cable routing would be hard as you say. It's quite tight as it is now.

Made a few modifications to my bead roller, welded a handle on to apply the roller pressure and swapped the bottom wheel for a plastic one as the metal one was a bit heavy on the aluminium

As I've already said, this one of the finest builds I've seen, and week after week, it is constantly amazing. I just love the pedal box too!
About the cooling, I second David on that: plan for vents to let the air flow go out.
Also, I don't know if your bike engine is oil-cooled, but whatever it is, I think you will need an oil cooler. On bikes with no oil cooler, I've learnt that the airflow on the sump is enough to cool down the oil. Here your sump will not receive any airflow and there is a risk of oil overheating.

As I've already said, this one of the finest builds I've seen, and week after week, it is constantly amazing. I just love the pedal box too!
About the cooling, I second David on that: plan for vents to let the air flow go out.
Also, I don't know if your bike engine is oil-cooled, but whatever it is, I think you will need an oil cooler. On bikes with no oil cooler, I've learnt that the airflow on the sump is enough to cool down the oil. Here your sump will not receive any airflow and there is a risk of oil overheating.

I got it done cheap by my mates brother, but I would guess about £350, I think it's well worth it as the amount of time I've spent on it, there's not one run on it, also it doesn't build up on the edges like normal paint

Got the car spun over tonight and got on with marking the rivet holes out, I've gone for 4mm rivets at 45mm spacing, I'm bonding it on to!
I marked the rail centres on first then used a set of dividers to mark the spacing, wasn't as bad as I thought it was going to be and 45mm worked out nicely everywhere which was good for my OCD!

I started drilling a few holes at the back and worked up to the next cross rail, I had brought some cleco pins and glad I did there perfect for the job
Because I had bead rolled the panel it wasn't as flat as a plain sheet, but it pulled flat as I worked my way along

I used Wurth Bond and Seal to bond it on, just put a small bead down the middle of all the rails covering all the holes, it was just enough as I was still covered in it!
My mate let me use his air rivet gun! It's a good job as there's no way I would of done it by hand

Today's job was to get the seat panel fitted, my dad gave me a hand as it was quite tight and didn't want to scratch everything
The panel fit really well from the laser cutters and only needed a little trim on the tunnel top, then the top and bottom needed bending
We clamped the bottom Inbetween two bits of box section and the top between timber with a bevel on the back
