Hi all
Im starting a roadster/ satern mx5 build
I have the book on order just waiting anxiously for it to arrive but in the mean time ive to do some prep work like cleaning the shed and painting the walls and the floors. Also ineed a heavier power supply in the shed to power the welder so that will keep me busy for a few weeks.
Are the mx5 plans in the book or do i need to use saturn plans to complement this.
Are the wishbone tubes a standard size pipe or is it easier to jus order them from ebay or the likes.
Also any tips or advice frim the pros.
Are there any builder in ireland

Hi and welcome to the mad house :) If going the book / saturn way then you need to use the book and the Saturn together along with the list of corrections.
Alternatively speak to Phil at talon motorsport as he uses a new diff case to mount as per the sierra build , it replaces the long diff arms, I hard mounted my diff with the long arms just replaced the rubber mounts with solid.
Read any of the build threads and pick ideas , pitfalls etc from those, feel free to look over my build photos.
Don't forget we have all made mistakes and had problems so don't be afraid to ask any questions no matter how small.

Welcome to the house of fun, remember the only stupid question is the one you didn't ask, and be careful of who you trade with on ebay, there are a few not so good suppliers for the haynes on there, Rogue engineering being one, I speak from experience

i am building a mx5 based roadster at the minute, chassis about ready for paint, using talons flatpack and wishbones, have a look at my build on roadster builders

The idea has been a the back of my mind for the last 15 years since i got ron campions book.
So no time like the present.
Can anybody reccommended reputable e bay sellers.
Also do people weld up the open ends of the square bar on the chassis

A good solution is to use pieces of 20x20 square section tubes to obstruct the ends of the 25x25 tubes. I made a post on my blog about this:

Not my idea, but I tried it and it is very easy and gives a very nice result.

I bought plastic square caps which knock into the frame tight you can remove and wax oil etc in the future and then replace/renew them etc.

No doubt ill be back with loads of questions in the future but for the moment ill plug away with the cleaning and getting the place painted.

Hi All
My book came today :)
Just had a quick flick through but doesnt seen to be much about the chassis table
Like how many legs did people put on there bench.
And what height did people build their bench at.

Hi I built my table about 900mm high and 4 legs make the top from the thickest sheet of ply you can get and still brace the underside to eliminate the chance of it sagging time spent bracing and getting it right will save massive headaches later

Pick your wood carefully as getting a straight piece will save you time planing and truing. 1" thick MDF as a table top is my recommendation but don't get it wet. Also use lots of wood glue.

I'd be tempted to keep your eyes open for a steel tubular table or something similar and clamp the wood on top - alternatively make the top of the table only and mount it on steel trestles.
The reason for this is that once the chassis is made and tacked strongly together it is very useful to be able to get at it from all angles at a reasonable height.

i went to a local salvage place dealing in office furniture, i bought three school tables like you would find at primary school, about 4'x2' , they have 25mm box section legs then i bolted 4x2 timber along both sides then sheeted with ply over the top. now i am further on i took out the middle table for working on the engine area and the front and rear is still supported on the other two tables

So i got my table built a few weeks ago and decided to put adjustable legs on it as the floor in my shed is rubbish

I got my welder during the week its a Swp redline 210
I got it as a package including gas and wire for 750 euro.
i assembled it and it seemed a bit cheap like typical chinese stuff but to my surprise it welded really well

So i havnt got my steel yet i will be ordering it tomorrow
But i had some 3 inch angle iron so i started to make a bench for my vice

Always keep good blade tension it will stretch a very small amount, plenty of good quality coolant as it also acts as lube and will keep the blade sharper for longer, buy a constant pitch tooth blade 10 or 14 tpi not a vari pitch you will shear the bigger teeth off, don't be tempted to let it drop through the material too quick.

There is no coolant system on it but was gonna use an oil can to help keep it lubed.

I use one of these hand held manual, gravity fed, multi machine, universal coolant pumps.

So i got around to finally starting my build

So while posting the above post the other night the baby stated crying so i didnt get around to finishing it
Any how i didn't just do i cut and leave it
I cut all the bottom rails and the uprights and started tacking them together the only one being the problem was the 78 degree angle but after a bit of grinding it was grand

So its quiet in work at the moment so i managed to get the rest of the week off and i got a few hours in the shed this afternoon.

looking good, building the chassis is great, its the best bit i think,
as for welding, i did mine once everything was tacked, one think i would say is don't weld the front frame until you have got your front suspension brackets lined up on the jig, because on mine we had a gap behind the upper bracket so we had to slit the weld and tease the front frame leg out a little
hope this makes sence and good look with your build

So i was given this roll bar its a standard caterham 7 bar

So my plan is to cut off the original mountings on the thick bar and put a flat bar plate on each end.
Then make a plate the same as cp3 and cp4 and mount them 50mm higher straight above cp3 and cp4 with nuts welded on the inside
Like build a box if this makes sense 50mm high
can anyone see a problem with this
Can i then weld 50mm box section between these boxes with the seat belt anchorage's welded into this bar

Ok so im not sure what to do about the roll bar
so i started making some of the chassis plates and despite what people were saying about just buying them laser cut i actually found the fabrication of these plates very rewarding and satisfying maybe its because there is a bit more work involved or maybe its because i saved money who knows.
so i got these drill bits a while ago its amazing the difference a good drill bit makes

So not sure what to do About the roll bar so when making cp3 and cp4 i cut the roll bar end plates and drilled them on top of each other so they are an exact match

If you have the means to do it,cut a hole in the roll bar plates and put roll bar through it and weld it,it will pull like a bast*rd when you do weld it

like the main bar will pull towards the centre
and surley welding it to a flat plate would be better than a plate with a big hole

Put the tube partially into the central hole you make in the middle and weld both sides,much stronger.
Put at least 10 mm bolts through roll bar mounts and not book nuts and bolts,domed plated 12.9 cap screws look much better.
Just a suggestion and personally I am happier with it.
Westfield use one bolt through the base of the tube !!!!

Yea its slow going but im in no rush.
I was all set it get a good few hours done last weekend then i woke up on friday night and felt like i had poked myself in the eye.
Long story short i got steel in my eye during the week in work and never noticed
And it took the doc half an hour with a needle to scrape the rust out not a pleasent experience.

I got a few hours this afternoon in the shed.
So i started on the rear panel rails and it was something i wasn't particularly looking forward to as i didnt know anyone with the capability of bending the tubes so i had to notch the tubes to get them to bend
I was also worried about trying to get the two of them to match
So i welded the two tubes together temporarily cut the notches and bent the tubes together
This worked quiet well it also ensured that the two bends were perpendicular

I used my dads electrical conduit bender for my rear tubes.
Then I cut them off and put them in the bin as I ended up with a grp rear tub. (Vmax)

Have a duplicate thread on another Forum and some one posted this
I like old school ideas like this.
On bending tubes, my rollcage builder used to pack the tube full of dried silica sand , and plugged the ends with wooden tapered "corks" he'd then redden the whole bend but apply more heat to the outside of the radius, it was unbelievable to see the tube curl around Even as far as 90 degrees. Just make sure the sand is super dry though for safety reasons and packed tight by banging on the ground to force in as much sand as possible.

The vmax ( gillham, nts, Saturn, fabby) body kits use 3 bits of 25mm box at the rear in place of the rounded bars.
I'm sure I read that one of the others (maybe Equinox) leave the rounded tubes in place.
With regard to the shrinkage on the roll bar. If you weld in the harness tube before doing the plates it should help stop it.

So how do people mount the diff on the upper mounts
whats best to keep the rubber mounts or hard mount it
is there there anywhere manufacturing hard mounts
also are people deleting the erg and charcoal canister

great work :) and yes there is miles of wiring (hope you labelled it all )
re the erg and charcoal canister , most bin these bits ( I didn't use them)
re the outer diff mounts, 2 choices really either a new talon diff mount or if keeping as is then hard mount it you will need to get inserts made, there was a build thread that detailed them (stot's or skov's build thread if I remember rightly) getting the old ones out is a pain
no stopping you now :)

Ah there always seems to be some thing stopping me at the moment.
Conditions wernt great while stripping so didnt label at the te but have since done it.
Im building to the saturn plans so ill just hard mount the origional diff so.
Just need to find someone that makes the mounts.

it really is the whole mounting setup , the arms and the nose. they all need to be hard mounted , so yes what you have there will work for the nose and then you need to sort the arm mounts.....

Isn't it meant to be behind the tunnel cross tube (further to the rear)?
Also get it as low as you can. I would like mine to be about 10mm lower (Sierra, book spec)

My drivers seat is on a runner and the passenger is on 25mm box with m8 bolts straight into to the bottom of the seat.
I'm not too sure about the jk ones, I think he had a runner but I'm not sure. Have a look at the jk website they look nice but you need to sit in one first.
Tillet are also very nice but costly, especially in carbon

my hand brake is further back and yes I shortened the cable . like said above try and lower it if possible mine lands nicely inside my arm when reaching for the gear lever, also I padded out the tunnel top so the handbrake appears lower.
Seats , I used westfield sports seats
if you troll through my build you will see photos of seat and handbrake if you need more shout and I'll take some better ones

heres my mx5 handbrake. i cut the cable bracket from the donor and welded that in the same place as the book bracket, then fitted the cables which gave me the handle position, works a treat and means its all standard, the saturn plans show a homemade cable for the last bit which i just dont like

heres one of the handbrake, clears the gearstick ok , could be further back by welding the cable clamp plate further back, i also welded on the small bracket that straightens the short cable into the handle, it cam off the trans tunnel of the mx5 and keeps the cable straigh and more importantly away from the prop

looking good there and it always feels good to get something done.
One point to throw in there is that I rose jointed my lower front wishbones and in hindsight I think I would do the lowers fixed as per original design as the top drag link is adjustable to give the required camber and obviously the track rod ends give the toe in.
Origionally my idea of using the rose joints was to allow shimming fore and aft so I could adjust the castor / trail to give better self centering for the iva.
Like I say I'm just throwing that wee thought out there and by no means an expert on suspension design ... lol :)
anyway the weekend is here so keep up the good work :)

Ok so i haven't updated this in a while.
But i have been busy as i said i had to upgrade the power supply to the shed to run the welder properly so i have since done this and also installed new lights to brighten the place up a bit.
So since i have most of the the chassis tacked together i decided to fully weld up as much as i can and my bandsaw had broken so i couldn't cut anymore steel anyway
Im currently about 95%or more welded after about 6 to 7 hours of welding

Ive also got a radiator to make up the rad mounts its from a mk3 golf
So i wasn't really sure about the mounting so there was a nose cone second on eBay
and after a bit of a bidding war it was on its way across the sea i also won a dash blank

So as you can see the rad was touching the nose cone so that needs to be adjusted glad i found out now

Depending on engine fitted the rad will go in front of it above rack mounts,where the two chassis rails run from front frame.

I went with the bigger golf rad which doesnt really fit behind the front frame. But it does fit in front of if just needs a bit of adjustment

If I had to redesign it now, I would put an angle on the throttle pedal, so when you are full throttle, your heel doesn't touch the bottom of the pedal. But it is totally drivable this way anyway.

So i got another little bit done
got the bulkhead tacked in place i still need to cut a hole and mount a bearing for the steering column and the pedal box is the lower half of the bulkhead.

i would hold of buying and fitting a bearing, i bashed in and bought one then when the seats went in i couldnt get my knees under the steering collum, my collum goes over the first bar then under the second, i modified the bulkhead bracket already on the mx5 collum and just bolted it straight on

are you using those adjuster on all the wishbones? its just you might find the pitch Isnt fine enough when you come to doing your alignment, I'm using fine thread rose joints (1/2" unf i belive) and its amazing how much half a turn affects things

Wishbones are easy and fun, I don't get why people are making a fuss out of them. I found a ditch, and the front wishbone has buckled in the middle of the tube. My crappy amateur welds held fine. Getting the plate lasered and bent took more time than making the replacement wishbone. I had some spare bush tubes and a suspension bracket. I didn't make a full jig, just a 25x25 tube tacked onto a 3 mm sheet, with the bush tubes clamped onto it. The wishbone plate just sat on 10 mm spacers (M12 nuts probably) above the centreline marked on the jig plate.

Yea feels like a major milestone.
Ive used 25mm box in place of the shocks at the moment.
Did people find the rear upper wishbones too short on the saturn plans.

haha yes I had to redo them as I had massive negative camber on the back, if I remember right I shortened the lowers and have spacers to bring the wheels out

Yea its all away in a box for future use.
The wiring doesnt bother me at all i have it all connected back now to see if it still runs then hopefully take it all back out and crack on withe the chassis just have to get an engine crane to lift engine out.

A couple of points there ain't a lot of rom between the steering extension ad the alternator
Re the scuttle I think I have the measurements but the best way is to stick the nose on mark rear edge on top rails add bonnet then scuttle that way you know it's right will have a look on laptop later and se if I still have that info

Right measuring back from the front edge of FF4 , the front return edge is 109cm back, and the rear bottom corner of the scuttle is in line with the front edge of U5

I did move it over and forward from the position in the saturn plans so i can use the cables without having to change the length of them
Also i think it was just in an awkward position in those plans aswell

Your build looks great. The pictures of the wishbones are a great help. I am scratching my head about those at the moment and the Saturn plans I have are confusing me quite a bit. I hope that it will all become clear once I start making the jig and piecing parts together.

They're 1.9" ID nominal. The front 350 lb/in ones are 68mm OD, the 250 lb/in ones are 65mm OD.

At the weekend i decided that i would make the side panels out of aluminium
Turns out thats not so easy
I tried to bend the flanges on the sides of the panel and i just made a mess of it so i cut out the sheets and brought them to a local fab shop

Roller over and expansion valve fitted

Modified the level sensor by rotating it 90 degrees on one of the original mounts
and bent the bar a bit also

So ive been slowly tipping away doing a few bits and pieces
Mostly stripping and cleaning the hubs with wire brushes in the drill which is a pain
Another kit car builder dropped in last weekend and suggested electrolysis rust removal
This is something i was hoarding stuff for but was too lazy to actually do
so not long after that fella left i got cracking

So i Gave the knuckle 24 hours in the bath
And i have to say i am delighted with the results compared to the effort and time it took with the drill and wire brush
When i took it out of the bath it still had some flakey bits so i gave it a blast with the power hose to remove what was left
Then i dried it and ran over it with the wire brush
and gave it a coat of kurust
Also the process removes all the grease and grime and crap

Next up was to mount the radiator to the chassis
I was originally going to use a spurious golf rad which was not great looking to be fair then coolex had nice ali rads for a polo for quiet cheap at the national kit car show so i picked one up

I have most of the unnecessary wiring stripped out now.
The car i stripped had almost every extra electronic thing available so i reckon i have about half of the origional wiring removed
I just needs lots of organising and adjusting.
If your gonna strip the unnecessary wiring make sure you have a good wiring diagram

I've been scrounging to get good copies of the Mazda diagrams, but I think I'm going to spend the time color coding them (the ones I have are all black and white). I also labelled everything as I took it out of the car, so hopefully that will help the process. I am intimidated though!

Don't think I have seen a flip front on a Haynes, Looks good.
Could the gap not be "Brought together" or pulled in with a fastening?

Being colour blind, a black and white diagram with codes is fine... But trying to suss out the real wires is a pain ;)
I seem to recall 90's peugots amazingly printed the circuit reference on the wire!

I really love the front hinged bonnet, I bought a bonnet that was a second and the return at the edge was poor, so I cut the return off, countersunk holes right along the edge of the bonnet and riveted in an ally rerun then went over the rivet heads with filler sanded back and painted it. No it isn't perfect but it did allow the bonnet to be held closer to the correct shape as I mounted 4 vertical pins from the chassis which then pick up on the ally return.

There is one coolant leak on the plates i made for the coolant reroute which i just sealed up and maybe i need to get some gaskets to do it properly

For some stupid stupid reason i decided i wasnt happy with the wiring as the loom was too long in places and the fuse boxes were too messy for me so ive spent a good while at it now and am happy enough where it is now.

I plan to pull my bay of wiring out over the weekend, will get a 12V PSU and test lamp and then just try and crack on.....

So after all the wiring and chopping and replacement of the fuse boxes it still runs so i am quite happy with that
I also have all the lights and other electrics working
