I spent 6 hours re-trimming and affixing my GRP side panels today which was a suspension off job.

Car looks exactly the same as when I started which is disappointing....

Arfon, I wanna know how he keeps his missis in check! Mines moaning like hell and ive only got the dry fit almost done!

Although it may have something to do with using her mark todd horse rug as an oil spill mat?

I just promised her that one day she may be allowed to be a passenger in it and she lets me do what I like!

Tonight for example she let me take a look at the exhaust. I got 2 90 degree bends to hopefully marry up the manifold with the silencer.

https://lh6.googleusercontent.com/-e532lkEGfR8/UgvIt4ZMG4I/AAAAAAAAHNk/Gr3SSwXaXxg/w800/Exhaust4.JPG

Not too far off. I think I will take some pie cuts out of the first bend here to bring it round to meet the manifold.

https://lh6.googleusercontent.com/-VAuX03U5tt0/UgvJmyEAozI/AAAAAAAAHOM/w_ZvjgOBsIo/w800/Exhaust7.JPG

Or put one of these in there.

Pie cuts will cost nothing mind....

Back onto something of substance today. I bought on ebay one of those GRP dashboards with the IVA curve at the bottom but it never turned up so I decided to make one out of the spare half hard ally I had.

https://lh5.googleusercontent.com/-j6O4jqL9sO0/Ug-GSAc8bbI/AAAAAAAAHS0/PObNQyKhzUs/w800/MainDash1.JPG

To get the IVA curve I riveted the bottom onto some 36mm water pipe and rolled it round With the thickness of the ally and the spring back I get a 40mm diameter, so 20mm radius.

https://lh5.googleusercontent.com/-rp1Ay48Ni_M/Ug-GSvqeDPI/AAAAAAAAHTE/f91WGJ7Dpmk/w800/MainDash3.JPG
https://lh6.googleusercontent.com/-qQVcWXu4B8g/Ug-Gps_3aMI/AAAAAAAAHU4/F4HeVwbJ0M4/w800/MainDash5.JPG
https://lh6.googleusercontent.com/-szAba5cPjx8/Ug-GUIKfleI/AAAAAAAAHTY/_3t1W_drmyc/w800/MainDash7.JPG

I had to do this in smaller sections. You could probably do it in one if you have 2 people and a metal bar to rivet it to but I have a break in the middle of my dash anyway so you wont see any joins.

I am going to finish the dash panel in a synthetic burl walnut veneer so I thought I should test it out.

Really happy with that. The center section will be covered in red leather to match the sides and tunnel.

The centre section is coming along. I trimmed out the original facia from the MX5 and have mounted it into a piece of aluminium that will then be mounted to wood.

Came out nice but the silver one at the top may be a better option once LEDs are in.

I got some wide angled LEDs and some chrome panel mounts for them. The LEDs were too piercing as they were so I sand blasted them to diffuse the light more.

What you can do is connect a relay so it's coil is fed from the sidelights. When the relay is off the panel lights are fed from the full 12 volts going through the n/c contacts on the relay. When you switch the lights on the relay switches over to the n/o contacts which have either the 12 volts via a resistor - or preferably - through a voltage regulator of about 5 volts. Hey presto - bright lights during day time, dim lights as son as the side lights go on. Remember though that some panel lights eg handbrake warning lights are switched negative.

Made a new MDF section for the center console. Had to come up with a way of mounting the dash in it so I bent up some aluminum strips that go where the old cowl attached and can be screwed down to hold it in place.

Moar info please! What size of channel did you use, how did you choose the height of the glass? And how did you bend the channel so cleanly?

Stot
31st August 2013, 06:59 PM
Well it just so happens that I was making a fly screen version and took some photos.

I got the channel from a localish company that make the Caterham and Ariel Atom cars but they don't deliver so I had to pick it up. Really hard stuff to find but I'm sure aluminum extrusion stockists can probably get hold of it. Looks like this, has a 9mm channel and the bottom section has a channel for a seal strip.

http://www.dwjenkins.plus.com/materials.jpg

I made a form from 9mm MDF, put the channel on the top edge, clampped some steel plate with packers around the frame and held it in a vice while I slowly bent it round.

https://lh4.googleusercontent.com/-IcaUuZSDfsM/UiIr4HKg_VI/AAAAAAAAHvs/lgA2WsYBkAo/w800/Windscreen8.JPG

If you are slow and sure the bend comes out perfect but one on this one didnt however you can panel beat the annealed channel and file/sand it flat if it does wrinkle slightly as shown in the pics below.

Before:
https://lh4.googleusercontent.com/-avO8eLf-Zrc/UiIwJgxQSMI/AAAAAAAAHxI/9pzuaJyBauk/w800/WindscreenBefore.JPG

After:
https://lh5.googleusercontent.com/-ATnr3PYGdWY/UiIwKMGn6qI/AAAAAAAAHxQ/1U-TYViSG3U/w800/WindscreenAfter.JPG

For the height I used trial and error. I basically had someone hold the MDF in place and sat in the drivers seat and took the view that the top rail being in line with the upstairs windows of the houses opposite me, ~20m away, worked well which was 13" as it turned out. My fly screen is 4" and when sat in the drivers seat I can still see the nose of the car above it.

As long as you can radius it to requirements it should be fine. J15s have an open top on their screen thingys and people have passed with those.

Don't know how you carry on with only one headlight, would really bug me not fitting the pair to match :o

That steering column end, does that UJ change from the sierra to the Escort size splines? If so, are they available on the open-market or a bespoke part by yourself? Looking for some way to replace the dodgy old rubber donut...

I only put it there to get an idea on wing position but its on my to do soon list. I have to make a matching pair of risers and haven't got round to that yet.

The steering link is an escort spline at both ends. My steering gear is MX5 but you can buy column shafts from rally design and maybe remake your extension to get rid of the rubber donuts? Not sure I haven't played with a sierra build. They do do these though which is Sierra to Escort. (http://www.rallydesign.co.uk/product_info.php?products_id=13580)

Had another play with my badge the past couple of days. I machined an aluminum one.

https://lh4.googleusercontent.com/-j9PVdHJLudU/UibbYBlg9HI/AAAAAAAAH3w/x-dsSUE03pg/w800/NewBadge1.JPG

I first tried using gelcoat to colour it like my other badges but it doesn't stick to the aluminum and the colour came out in nice molded pieces. So I gave it an acid etch primer coat and went at it with some Humbrol enamel model paints.

https://lh6.googleusercontent.com/-3FxLuU2G_BY/UitbTNUBRRI/AAAAAAAAH4w/XyHYClHpKE0/w800/NewBadge3.JPG

The colour sits in there as I originally intended so as long as it dries nicely I should be able to sand the surface back to aluminum and polish it.

I made up some windscreen brackets today. Made them out of the 1.5mm 5251 H22 which is what I used for on my floor. I think it should hold the windscreen fine but if it seems too flimsy when I fit it Ill get some 3mm.

The model paint wouldn't dry in the end. A week later it was still wet  I decided to 'cold enamel' it which is basically filling the voids with a coloured molding resin. That worked 100% better.

Ready for the nose then. :D

I have also been working on the bezels for the dials. I got some chrome bezels from ebay but they are designed to go behind the standard MX5 acrylic shield so I got some laser cut acrylic discs and glued them up with some clear setting epoxy.

This build certainly raises the standards again and again.:)
Do you plan to fit the fly/aeroscreen before SVA and then change to full window screen afterwards if so are you going to fit wipers or just take it out on sunny days? I'm thinking about fitting a window screen after the test and what you have come up with is a damn good idea with the straight swap...;)

Cheers Arfon, Jonno. I have to say though I'm not spending nearly as long on the bits you dont normally see like you guys are.

Yeah my plan is to fit the flyscreen for IVA then I can add the windscreen at my leisure after that. I already have all the gear for the wipers. I managed to pick up a full wiper set from a Morris 1100 for £5 so it would have been silly not to. :D Saying that I wont be taking it out in the rain so it will be more for bug removal.

I didnt bother curving the bottom screen channel to fit the scuttle but you could. The jig to bend it would be more complicated though because of the weatherstrip channel along the bottom. I think I will make up some aluminium brackets that will hold the frame together from the back and fill that gap like the red bits below.

I can't afford to park my car up in the rain, it has got to be a daily use vehicle. I am just really lucky that my little mx5 came with an LSD. Should make winter driving a little easier. I have been looking into a custom wet gear set up, like the ones on the gbs zero, need a heater though, you can buy the crappy electric ones, but I prefer a proper one. Any ideas ?

I used my Jester as a year round vehicle and that had a fiesta heater in it but to be honest it didnt do much. Thick socks and a big jacket are the way to stay warm in these cars.

What you will need though is a demister. Im making a demister from an old 120mm computer water cooling radiator.

Tried out my flyscreen today. Couple of issues. I have mounted it at the wrong angle slightly. I have some BRG gelcoat so I can repair the holes if they are not hidden by the brackets when its all fitted. Second I need to make the brackets slightly longer in the middle section so I can 'fold' them in to the bodywork a bit more.

https://lh4.googleusercontent.com/-R_pr1MYm8hk/Ujn0JwiQmtI/AAAAAAAAIA8/791utUF0HhM/w800/WindscreenBracket4.JPG

I have put the Air filter in position today and lengthened the air flow meter cable to reach.

Ill probably get an aluminum U bend to replace the rubber part so that it doesnt try and crush when it bends round. I have some sip ties holding it open at the moment.

I also carried on a little with my dashboard. Stuck the aluminium parts to the MDF and rounded the edges with a rasp. I added some extra MDF to the back at the bottom so I can radius round a bit.

I didn't add the aluminium to the bottom section so I could add some padding at the bottom. I used some mousemat material.

I test covered it. The final cover will have a stitch line going left to right to hide the transition from aluminum to mousemat, but to be honest you hardly notice it anyway.

Thanks TT.

I was going to shield it from the radiator at the top there but the alternative at the moment is by the exhaust manifold and this should be a cooler option. I may end up putting it below the radiator just above the steering rack so I can duct from the oil cooler vent.

Well today I did two things. Firstly, I made up a couple of bracket bolts for my throttle cable.

https://lh4.googleusercontent.com/-uUKtgPd4ugw/Ukhn_jaOy6I/AAAAAAAAIJU/a5UmlQMhoYk/w800/ThrottleCable2.JPG
https://lh6.googleusercontent.com/-MEnfloMYcwg/UkhoAnwopzI/AAAAAAAAIJg/C6puhIRgyrg/w800/ThrottleCable6.JPG
https://lh5.googleusercontent.com/-DVDuMG-ZSUE/UkhoAaic2YI/AAAAAAAAIJY/m6vOfvV4PZg/w800/ThrottleCable5.JPG

The lower one is some M12 threadded rod with an M7 hole in it that takes a lambretta cable adjuster. The upper is the same thing without a thread. I finished them with some nut covers with the ends drilled.

Now what that meant, now that the radiator is plumbed in, the clutch is pressured up and the brakes are mostly bled was that I could do my first drive!

I say drive... (http://www.youtube.com/watch?v=b22DVj5PPJA) It was moving under its own power ok!

Cheers guys. Its nice to see it under its own steam! Not too far to go now.

Exciting thing happened last night, II got an email to say my lasercut was ready! Went and picked it up this morning and set the sewing machine free again when I got home.

https://lh6.googleusercontent.com/-I2HBtHd4qL8/UkssBjRVTLI/AAAAAAAAIME/FgUxO8x-AdU/w800/dashCovered2.JPG

The engraved logos came out pretty good. a bit scorched in places but passable. I put the sewing lines in just to give it some interest and to hide the transition on the MDF rom hard to padded.

Looks even better with the dash parts fitted...

https://lh6.googleusercontent.com/-MzyqIq5H5KA/UkssB9DMs7I/AAAAAAAAIMI/Ql8jlp32B3I/w800/dashCovered4.JPG

My friend that did the laser cutting was asking if there was a market for this type of thing. I don't know, how much would you pay for a piece of leather with cutouts for a standard Sierra/MX5 dash? WOULD you pay for that?

I think I'm getting to the finishing straight now after a busy weekend. In general I got the engine running nicely and made a start on the electrics. The dash is all working, I had cut the tach wire while removing the headlight flip stuff from behind the dash but that was easy enough to get back.

Exhaust is all in and welded up where need be. I currently have it hanging with a rubber strap at the rear.

https://lh4.googleusercontent.com/-bblfCqm7okM/UlGw6_cMvyI/AAAAAAAAIWo/6xidOo5lwyI/w800/DSCF9282.JPG

I may make up a bracket to take a bobbin at some point I'm not sure.

Got both front lights on now, and even have them working!

https://lh5.googleusercontent.com/-4qFWubf8eow/UlGw4oxkOBI/AAAAAAAAIWA/E7zOLIKZBro/w800/Lights3.JPG

And I made a cover for the rear of the tub.

https://lh4.googleusercontent.com/-G60gWMT0yHQ/UlGw5T6CbMI/AAAAAAAAIWg/jcFIq32xlOY/w800/RearTub1.JPG

I have the filler on the top there and its on a separate piece that stays attached if the rest is removed.

https://lh5.googleusercontent.com/-feDGkB6L5QQ/UlGw5p1eg2I/AAAAAAAAIWY/T_7VTt8KDB0/w800/RearTub3.JPG

There will also be a leather cover for the back with the filler cap showing through at some point.

Kev I'm aiming for early December purely because I have some time off then so it would be good to get the IVA done then.

I like the metal badge very nice is it ali and did you sit there and watch it the whole time or wonder off and read 'war and peace' during the run?

I made it from some 1.2mm aluminium sheet I had left over and I stood and watched it squirting it with WD40 every now and then for 1 hour 16mins..

I made its big brother today.

https://lh3.googleusercontent.com/-vi_aMI5gvN4/UlqK1dL0tOI/AAAAAAAAIbU/NmPC8URI8H4/w800/RearBadge5.JPG

This one is 1.5mm sheet and should be a better fit for the back. The tool paths on this one were simpler so I don't have such sharp points where the lines meet but as its bigger they don't need to be as sharp to look good. This cut the machining time down to 1 hour 6 mins for something thats twice the size. I just need some more paint to finish it.

However in the mean time, I made some lock stops for my steering rack.

https://lh5.googleusercontent.com/-SFo9_LxdImE/UmPacvj4FCI/AAAAAAAAIgg/RrrL8d1qleA/w800/lockStops1.JPG

I used jubilee clips on my last kit and they were fine for a while but disintegrated and left bits of metal all over the rack eventually. Theres a lot of force on the stops when you hit them.

One thing I did think was that I could have conceivably held these together by cutting a gland down the middle for a zip tie or even an o-ring rather than drilling and tapping for bolts. The force on them isn't trying to separate them, just crush them against the knuckle so a zip tie should hold them fine.

Got my chrome U trim today. Its not flexible at all along its length so I couldn't wrap it round the edges like rubber trim so I had to come up with another idea.

It comes in a coil wrapped sideways so I decided to trim one side off so that it was more like a J section that a U section. To do that nicely with an even cut all the way along I made a little jig out of some scrap MDF.

https://lh3.googleusercontent.com/-Oi25IB2brOw/UmmLMGnA_gI/AAAAAAAAIig/L6XY9dQ-igQ/w800/trimTrim1.JPG
https://lh5.googleusercontent.com/-hjtiOBks8as/UmmLMQZTP7I/AAAAAAAAIiw/dacNdoV2Ehw/w800/trimTrim2.JPG
https://lh5.googleusercontent.com/-DcoZ6KLKiO8/UmmLMWK7JqI/AAAAAAAAIis/QCyx2GHpVZ4/w800/trimTrim3.JPG

The profile was cut/filed into the MDF so that when put together the trim could pull through it. I used a piece of breakaway blade in the middle and clamped it all in a vice. Pull the trim through and voila, perfectly straight cut for the full length.

Hi Mick,

I ordered these standard GAZ shocks from Rally Design and they fit nicely. About 1/2" little less droop at the rear than the custom extended ones NTS/Saturn supplied which didnt concern me as these are a cheaper off the shelf option.

Front = 14" open, 9.5" closed - 140/095/B12
Rear = 11" open, 8" closed - 110/80/B12

Springs I went for

Front = 350# - 8" - RD1.9/350/8
Rear = 250# - 7" - RD1.9/250/7

Although looking at Skovs latest posts about spring rates he is hardening up the rear somewhat having driven his a while now.

Actually the long one goes to the front so that the TRE is set back from center. Figure 25/Page 13 of the current Gillham/Saturn plans shows it quite nicely.

I had it the other way round at first and it caused a ridiculous amount of bump steer until I noticed the problem.

Not sure it will be wide enough to make rear arches, its probably only ~8" wide but as a bonus it does come with trim all the way round it! I may even need to IVA it on the 165 14" Mazda wheels if its only 7.5" wide.

Even new they are ~£60 which for a pair of stainless steel arches still sounds a good deal.

I have been fitting the LEDS to my dash recently. All of them worked well except the brake warning/handbrake light. It wouldn't go out when the handbrake was down, but a bulb would. I figured out it must have been the resistance across the bulb was causing a further drop of power that the LED wasn't creating so I added the bulb in parallel with the LED and the LED then goes of as expected.

https://lh6.googleusercontent.com/-D4U8Z2LUbTc/UntB2sEPm1I/AAAAAAAAIyA/ITJ0frXVd2A/w800/LEDSIn1.JPG

I spoke to Skov about putting a resistor in there to create the resistance needed in place of the bulb but it worked out I would need one or two of those ruddy great big rectangular ones like you put in the indicator circuit when using LED bulbs so I covered the bulb with a bolt cover so it doesn't illuminate behind the dash and ill just leave that in there!

While messing around with the dash it turns out that the epoxy I used to hold my 'glass' to the bezels wasn't sticking to either the glass OR the bezels and they all fell apart so I had to come up with another solution.

I decided to try and hot glue them. Started off by keying the edges of the perspex discs and dabbing hot glue around the edges.

https://lh4.googleusercontent.com/-RYTnt_Q00ZI/Uns_XA85WiI/AAAAAAAAIw8/KLgn_LgN8Hs/w800/GlueBezzels1.JPG

I keyed the inside of the bezel a little too and laid them down in position on some grease proof paper on a flat surface.

Stot
7th November 2013, 07:43 AM
Then I got out a hair dryer and melted the glue and pressed the bezel into position.

https://lh6.googleusercontent.com/-PeS1EPDsCCg/Uns_XIMjC4I/AAAAAAAAIxI/Eo8ehhV83ZE/w800/GlueBezzels3.JPG
https://lh5.googleusercontent.com/-BY-obmfViHM/Uns_X8XzOII/AAAAAAAAIxE/tOevkTodRJg/w800/GlueBezzels4.JPG

This left some glue that squeezed out as you can see but some white spirit and a good rubbing action and you can get rid of the excess inside and out..

https://lh4.googleusercontent.com/-9wwPLV3LQtk/Uns_X7FaHEI/AAAAAAAAIxY/n5JtT7Egs8k/w800/GlueBezzels5.JPG
https://lh6.googleusercontent.com/-MqjjMsg1ljI/Uns_YOBXQuI/AAAAAAAAIxQ/Z9MMyJJhSOw/w800/GlueBezzels6.JPG

Seems a lot more solid than the epoxy versions and being hot melt glue it has just the smallest amount of give so should hold up to any vibration or flexing.

Made the first wing stay today. I had some 20x20 left over and as they are temporary I made them out of that.

For a temporary solution its pretty good. If you bought a new 4x4 ring and took your time this could make some nice wheel arches. These ones are 9.5" wide but you can buy them in different sizes but for £16.50 for the pair I couldn't go wrong.

Loving the dash!

Are the warning lights ok like that for IVA? For some reason I thought the legend had to be on the light not next to it?

Stot
10th November 2013, 09:26 PM
Should be fine. It just needs to be clear what the warning lights are but the logos don't need to be on the tell tale.

Where provided Identification of Controls, Tell-tales and Indicators;
1. Must be clear so not to cause confusion.
2. Must be on or as close to the controls, tell-tales and indicators as possible as not to cause confusion.
3. Must stand out clearly from the background.

So as long as black on red satisfies 3 I Should be OK. Ill have some stickers with me just in case.

Right I have been quiet long enough.

I have been procrastinating because of rain and the fact it took me 6 weeks to get my proof of age letter from Mazda...

I have a trailer now for the car so I can take it to the IVA and to carparks for some testing.

https://lh5.googleusercontent.com/-Rar9UWb9VO4/Uu0LJOLdy3I/AAAAAAAAI7Y/A6lKnGXqink/w800/DSC_0078.JPG

Weekend just passed was the first sunny weekend without rain round my way so I managed to get the car out for a bit of work. I managed to spend more time getting the electric winch on the trailer working, even though I dont even need it!

Changed the front brake discs because I had a pulsing when braking and that is now gone. I left the old brake pads in because I remember someone advising that their IVA man suggested using old pads over new pads for the test as they will have better bite that unbedded new pads.

I have the car on the trailer in the garage again for now.

https://lh4.googleusercontent.com/-bDbnZBjN4ts/Uu0LGU0ffXI/AAAAAAAAJKQ/eb0VJTpKuto/w800/DSC_0081.JPG

Things I think I have left to do.

Finish fitting the flyscreen.
Paint and cover steering rack extensions.
Paint the wing brackets.
Get the headlights/dashboard illumination working together.
Fit interior carpets/sides.
Fit both sets of harnesses.
Refit the dash.
Replace a broken bonnet strap.
Replace all fluids.
Double Check and tighten all bolts.
Apply for IVA.

Not too much really if the sun will come out and play!

The wheels are 15" VW G60 Corrado steelies. They look fairly similar to the original Lotus wheels which is why I like them and the4 x 100 PCD matches MX5 hubs so win win.

They are a lot heavier than the MX5 wheels with PROXES T1-Rs on though! Ill need to weigh them when I get the chance.

Kev, I might just do that now I have my Mazda letter. That was causing me a downer because I had to chase it 4 times. Paid 13th Jan and didnt get it til last week.

I got a new toy in the workshop too, a laser cutter. I have been mucking around with that too. Made a set of card gaskets to fix my compressor for example. I also made some test leather dial faces which look awesome in the light but you would need to front immuminate them for actual use. I may etch my mirrors with "Objects in mirror are getting further away"... :D

It would need something like this above the dial but behind the cover for illumination.

I used this on my Jester which had metal MK1 Fiesta dials so no rear illumination. Leather dials would be great on the right car I think but you are limited to bright background with black marks.

Glass I haven't got yet but have the phone number of a guy who cuts Defender windscreens to shape keeping the relevant markings visible.

The channel and rubbers I ended up getting from an engineering company not too far away from us here but I collected from a pub in Letchworth in the end as the guy was having dinner there!

I have been making gearstick and handbrake gaiters today. Some day I may remake the top of the trans tunnel so the holes are dead center to the gearstick etc but in the mean time I needed to find a way to mount the gaiter surrounds.

I cant apply for my IVA yet because of my VIN number. I emailed the MASET team a couple of weeks ago.

I am writing to enquire about the suitability of the chassis number that has been stamped onto my chassis of my kit car for type approval and registration purposes.

When I built the chassis at the start of last year the advice on the GOV.UK website stated

Allocating your own VIN

You may be able to choose your own unique 17-digit VIN if:
· you have a kit built or kit converted car
· a VIN has not already been allocated by DVLA

Your nearest DVLA local office can tell you how you can do this.

As this was the case the VIN number shown below was created within the letter and number usage guidelines and stamped into my chassis.

SC9MX5HR2DAXXXXXX

I see that this advice is no longer on the website now that I am close to type approving and registering my car and the local DVLA offices are closed.

Please can you confirm that I can use this VIN number to type approve and register my vehicle.

The reply was...

The advice I have received is that if the IVA test has already taken place and a certificate issued to you with SC9MX5HR2DARL0377 recorded on it, it will be accepted.

But, if the IVA test has not yet been carried out, then a DVLA VIN number will need to be issued and stamped into the vehicle before the IVA test is completed.

Regards

So, had I IVAed it and then asked I would have been ok, but now I have asked I have to wait for a DVLA assigned one.

Well I have my new VIN now so ill get it welded in and Apply for my IVA.

I have been trying to tidy some stuff up too. I covered my MX5 steering wheel pad with red leather to match the dash centre and laser engraved a horn push logo onto it.

https://lh5.googleusercontent.com/-UtYw8xUgg5c/U1tvKSTcl4I/AAAAAAAAJqU/VfxO-TQGik4/w800/Padding3.JPG

It fits pretty well and a 150mm radius cant contact the remaining spokes so should be good for IVA as they use a 165mm ball. Ill take the MX5 wheel with me just in case they try and pull the 'not permanent' thing, but I would argue who would go to all the trouble for something they weren't going to leave on!

If it was me I would put the Mazda steering wheel on. While yours looks fine, I think the inspector 'judges' a lot by looking at the car. When I took mine for IVA, he immediately remarked on the rubber trim everyhwere, when he actually got the tool out - he walked around the car once and put the tool back in the cupboard without using it.

Oh I also found that a mint assortment helped the inspection process as well......

Using the area of the piston you can work out the Display PSI>Actual Pounds>Actual Kilos. Each PSI segment on this one is 6.4kg and you can easilly read 1/2 segments, so a ~3kg resolution upto 320kg.

Total cost was about £30 including 1/4" BSP taps that I can use for other projects. I could make another 3 of these for £20 each and do all the corner weights all at the same time, and even use the jacks to level off before reading.

Front Driver - 520PSI = 165kg
Front Passenger - 500PSI = 159kg
Rear Driver - 470PSI = 149kg
Rear Passenger - 470PSI = 149kg

So an all up weight of 622kg isn't bad.

Absolutely stunning:)
Only thing I can think of - does the handbrake need adjusting? It looks like it comes up quite high. When I sva'd my Robin Hood I got a failure point because the handbrake came up to near the end of it's travel or some similar wording. I had to adjust it so it only came up 3 clicks of the ratchet. the exhaust clamp may be an issue as well. Cant see from the photo but it looks like there may be a sharp edge on it. You would get away with it if it was below the level of the floor but it could be an issue where it is. If the bolt is hex headed and it can be done up by a spanner just rotate it so the adjuster bit is between the pipe and the body so they can't touch it with the test sphere. Hope that makes sense - it's early!
Best of luck with it, you have built something quite remarkable there, it's quite an inspiration.
Dave.

Cheers guys,

The handbrake is only about 1/3-1/2 full travel. I have tried to make a new cable for it but mild steel weld blob on a stainless cable just breaks off when you put handbrake type pressure on it. Some argon and SS wire should do it though.

With the indicators they fit the style ive gone for, and when I fit clams after IVA that is where they will be so I think it works overall.

Andy ....I think you might need to check the angle of visibility on your cycle wing mounted indicators specifically when on full lock right or left as if you were say turning left at a T junction traffic approaching you from the right might not see your left front indy .....just a thought bud.

Got reflectors in the middle of the taillight units. Ill check the angles but I think I read that the angles of visibility are tested with the wheels straight ahead. They do nipple out so should be somewhat visible.

My harness bolts go all the way through my roll bar and you can get to the ends. The lower ones can bee seen up the tranny tunnel or by pulling my side panels back a tad so hopefully I wont be taking too much out!

So today I thought I would give the trailer a once over and I got to thinking about the weight of it. I kinda weighed it before and thought it was about 260kg, Roadster is ~620kg and the trailer is plated to 950 so I thought I was ok.

Turns out that the trailer weighed in at a porky 410kg!

The runners were made of 2, 10 ft x 500mm pieces of 6mm steel tread plate so I have replaced that with some 18mm WBP ply and its down to 290kg.

I would like to further add to the safety list, that if you are using a hole saw to cut through sheet steel, and said sheet steel is a crotch level... be sure to properly secure the steel from spinning. We all get a bit complacent with grinders. A friend of mine was wearing goggles and overalls while grinding when a blade gave up and it tore the top off his knuckle. Leather gloves are also a must.

May I suggest that you get your turbo rebuilt ? Not trying to be a damp squid, but if there is play in the turbo shaft, the impeller may catch the housing, sending fillings into the bores. Engine rebuild time. Also if the seals go, it will drink oil, and smoke like hell. Just don't want your mood dampened by a turbo failure. Excellent job on the car, well done. :D

That was the plan. I thought i would buy it dirt cheap to see if it fits, and if it does, rebuild it and I have a genuine Garrett at the price of a Chinese copy.

To be fair there is a little play in it but there is no oil in it and nothing is touching/rubbing. No marks in the compressor housing at all. Thats not to say the seals aren't going but when its got oil in it and the shaft is floating in the bearings the play may be negligible.

I'm going to fit a Golf TDI intercooler into the nose cone so if the turbo ever does crap out nothing should make it into the engine.

When I rebuilt mine there was still a little play in the shaft and that was with new bearings so you are correct Andrew there indeed does need to be some play for the shaft to 'float'..... no play would soon lead to failure as the metals expanded due to heat.

j.brownster79
12th July 2014, 12:32 PM

Not an ideal place I know but it will do.

Also my shock tops. As you can see below the way the spring end was was causing trouble. I turned the spring and put a single piece of CV boot corrugation on the top of it. The rest of the spring is fine so that should do it.

Also made some addons to my headrest. I started by making a copy of the tool they used to measure.

https://lh3.googleusercontent.com/-E7gnPnC6SKo/U8GmPw2MsjI/AAAAAAAAKSc/whAcuuyvR7Y/w800/headrest1.JPG

I got the point of the 'arbitrary' 136x53mm block when they were using this. The position is roughly where the base of your spine is when you are seated.

Standard position was just a little low,

https://lh4.googleusercontent.com/-4ycchZduPH8/U8GmQanLtvI/AAAAAAAAKSk/9GqPj8omft4/w800/headrest2.JPG

so I wrapped a piece of wood in foam and leather and screwed it on to the bottom of the headrest. Added some fuel hose as bumpers to stop it being able to click in position too low and voila, higher than 700mm and a gap no larger than 25mm.

https://lh6.googleusercontent.com/-i09L05szB1M/U8GmQzfpbhI/AAAAAAAAKSs/0x1p1juj4_k/w800/headrest4.JPG
https://lh3.googleusercontent.com/-TO2NSlWDIk4/U8GmRjb1t_I/AAAAAAAAKSw/0l6eJzziv8k/w800/headrest5.JPG

I also filed my side indicators and they are now greater than 2.5mm radius. Probably going to have to swap the front indicators to something else though unless I can find some 3/4 round edge rubber or something.

edit: Im going to try some of this heavy duty heat shrink tubing (http://www.ebay.co.uk/itm/251337049385). One or two layers should bring the radius at the front edge of the unit up to over 2.5mm.

Done my list now except the headlight aim and the front indicators.

Covered the exhaust clamp with heat wrap.

https://lh3.googleusercontent.com/-rOQq9GhVbvw/U8KopoQQsjI/AAAAAAAAKUU/juJHyZN2lfI/w800/ExhaustWrap.JPG

and tightened the handbrake cables on the calipers.

https://lh5.googleusercontent.com/-NRRCbh360Kc/U8KmlLJfyXI/AAAAAAAAKT8/eHIfCtzV0F4/w800/HandbrakeCales.JPG

Course originally I checked these when the handbrake was on so the felt tight, with the hand brake off though it was obvious they were loose.

Still got next weekend to come up with some ideas for the indicators if the shrink wrap doesn't work. Headlight aim we can do at the retest.

Indicators possible Plan B. I thought the washer idea from the headlights might work here.

https://lh4.googleusercontent.com/-MO_euLXeTB8/U8Qm0oV3RdI/AAAAAAAAKWM/47J0AV4vW-I/w800/IndicatorsPlanB1.JPG

https://lh5.googleusercontent.com/-nKdHx6c9MJE/U8Qm0R_pYfI/AAAAAAAAKWE/ztvsil4eDFQ/w800/IndicatorsPlanB3.JPG

I will probably have to glue this on so plan C is a hybrid of one of these slightly smaller with shrink wrap holding it in place.

Ok so Plan A worked out perfectly.

https://lh5.googleusercontent.com/-QyP6-_yPaKs/U8Za83ORwsI/AAAAAAAAKXM/YZ4jNvcoapA/w800/IndicatorsPlanA1.JPG
https://lh4.googleusercontent.com/-Zx3O7BtjC2s/U8ZbANdrWCI/AAAAAAAAKXc/rUiJjgiw9d8/w800/IndicatorsPlanA2.JPG
https://lh5.googleusercontent.com/-UF5E-MUl5g8/U8Za_7htRbI/AAAAAAAAKXY/gVNbOHdf4jo/w800/IndicatorsPlanA3.JPG
https://lh6.googleusercontent.com/-69hj52Ekj94/U8ZbEqfT8kI/AAAAAAAAKXw/CzGRNXtleTE/w800/IndicatorsPlanA4.JPG

When shrunk this is over 1mm thick so the radius is more like 3.5mm now.

Now that I have the heat shrink I think it would be/have been a good solution to the shock tops and even the headlight brackets too!

Chris,

I got mine from furore. They were fairly cheap but I'm you you can buy them at screwfix as they are just electrical glands.

With the agm bodywork the front lower wishbones adjuster tube sticks out. I have bought 4 x 25mm silicone black end caps from ash hoses and they cover them nicely.

Yep I got them through Fururueuoore too but on ebay (www.ebay.co.uk/itm/221478785639).

Just snip the tip off and they slide on nicely. The ones from Screw Fix (http://www.screwfix.com/p/tarus-external-gland-20s-pack-of-2/82136) come with all the gubbins you dont need.

https://lh5.googleusercontent.com/-vwu-dh2791Y/U8mSnB4NJwI/AAAAAAAAKbY/PNCLT5Bl0gE/w800/Intercooler.JPG

Its not huge, 8" x 7" x 3.5" core but should fit nicely in the nose cone and be fine for my purposes. It even came with a combined 3bar MAP and IAT sensor I can mount onto my intake plenum.

Thanks guys. Yes it was a nice feeling to get the piece of paper.

Now the registration process to battle on with. I think I'm all set with that except I didnt have insurance up to now and you need that to register and get your first tax disc so I have got a year with A-Plan nice and cheap at £148 4000miles/yr which should be plenty so paperwork should be going to the DVLA tomorrow.

They even confirmed that they can put my private plate directly on the car (assuming it should get a donor related plate anyway) so I dont need to wait for a DVLA assigned one and then wait for it to be transfed. Bonus!

Ill have a trailer for sale as soon as the registration is done too. :P

Yeah I was chuffed with the price. 6.4mm laminated glass and they ground the edges too.

Wiper positions and lengths are taking some calculating but I think I have it cracked so to speak. My windscreen is quite shallow so I have to use 8" blades and 6.5" arms but it should work out.

https://lh5.googleusercontent.com/-4yN9ONAI0ig/U91Hu5Ch36I/AAAAAAAAKpA/67GOmGOFTcw/w800/windscreentemplate.jpg

what are the wipers you used Stot?

Stot
8th August 2014, 09:06 AM
The wiper system is classic Mini, like this but I got and old used set for £15.

http://www.s-v-c.co.uk/uploaded/thumbnails/db_file_img_1140_800x800.jpg

The wiper arms and 8" blades I got from CBS as they are fully adjustible arms and I didnt know how long I would need to make them once the wheel boxes were installed. Now I know the length I could probably cut down the standard mini wiper arm I have but meh.

All in ~£70 for the wipers.
