Hi all, thought it was time for a quick progress report.

Nearly 4 months to the day that my chassis was started, it is all finish painted, ready to be taken back to my garage.

Cannot thank forum member Gus, enough for the hard work he has put in making my chassis with me during our half hour lunch breaks. At least his shopping bills have been cheap. Didn't give him time to eat!!

Attached are a few pics of the chassis & cage all painted and assembled.

Sorry if they are a bit dark. They look better on the camera.

Hi
What he forgot to say was it had all the fittings and brackets done,so hopefully no welding on it when at home.

Davidimurray - hope to have my car finished next week . Dash needs fitting , gear and hand brake gater and lots of trim. Then send off paper work .

WoW looking nice

Dave / Gus..... May I ask ......are the roll cage back stays & front down tubes welded to the chassis at the bottom?

reason I ask is that I,ve recently done mine but bolted them in with 4 bolts similar to the upper roll bar mounting, just in case I ever need to remove the roll bar.

I take it you both only have time for a kit kat in your lunch breaks, chassis is looking really nice

Thanks for all the comments guys.

I'll be glad to get it home to spend a bit more time on it. Not that i'll get much with a 3 year old boy to play with.
He does like cars though. He was sat in Gus's at the weekend eating biscuits, and getting crumbs all over the place!!

Andy the rollcage in completely bolted into the chassis. The rear stays each have 2no. M8 bolts welded into the bottom of them, which bolt through plates welded to the chassis rear frame. The front tubes each have 3 fixings which go through a plate welded into the corner of the chassis. These bolt will eventually go through the ali floor and a spreader plate underneath.

Yesterday was the first time the rollcage had been back on the chassis since we welded it all up. Went on like a glove and all the bolts went in first time.

Looking good, glad to see you have attached things like your rad brackets at such an early stage. it's 'orrible when you paint something then have to weld on it again and ruin the paintwork.

Enoch,

Luckily we had gus's chassis to copy all the additional brackets from that I needed. The only thing left to weld on will be a plate with the vin number on.

 I,ve got a 3 yr old too...thanks for the tip to avoid biscuits , my little lad was sat in mine the other day too, using the indicator stalks like he was pumping up a bicycle tyre

My little lad does the same thing with the stalks. He also pulls the gearstick backwards & forwards, and rips the handbrake up while making a screeching noise!!

My wife put our 6yr old on the bonnet of one of my cars a few months back, I was not best pleased even though the bonnet is scrap.

The 2.5yr old has ripped wiper blades of my headlamp wipers on two cars...

Well it's been a while since I posted any updates, so thought I best get out of the garage and upload some pictures.

With christmas & my birthday having just gone the fairies have been busy dropping of parcels. So far I have finished the engine coolant, and breather systems. Fuel system complete, horn fitted, brake flexi's, calipers rebuilt etc etc. Loom from Premier Wiring has also arrived.

Deal of the week has to be the 16" alloys I got. Set of four, with only two tyres, but I can source the other two some cheap enough. Got them off a friend at work for £40. They need a repaint, but I will put them through our sand blaster at work. Lucky for me we have got a job in at the moment using 2pk traffic black paint. Guess what colour I wanted my wheels?

Below are a few pics for you comments.

The cage is held in by 18 bolts. With a little bit of work it could be retro fitted. If you can build a car fitting the cage should be no problem.

What size are the wheels? they look like they are 14" ? If so have you tried them on the rear uprights? Should look great when painted up. I am looking at the bespoke centre caps you can purchase off ebay, to add that finishing touch!

davedew
4th February 2011, 08:10 AM
Andy,

Gus and I made the cage as I wanted something a little different. Never really thought about making anymore. John at 3ge did ask to use the plans to market them, but don't think it ever got off the ground.

Spike the wheels are 16" so no problems with them fitting over the rear uprights, I did try one on though just be sure.

Car looks great. Would there be any chance of you making and selling the roll cage as a flat pack kit.

davedew
7th June 2011, 11:31 AM
Myself and Gus made the cage where we work. Mainly did it because I like a challenge and wanted something different.

I have posted the plans on the forum previously if you wanted to try and find somebody more local to you to bend the tubes.

Never thought about making flat pack kits. 3GE were going to do them, but they didn't get enough people wanting one to make it worth doing.

Just for you mike here are some of the pictures you asked about.

http://i831.photobucket.com/albums/zz233/davemdew/Haynes%20Roadster%20Pictures/Chassis%20Assembly/SAM_0301.jpg~original

Like you said. Take core plug out of head & fit FWD thermostat housing. Manifold flange for bike carbs covers over the original water outlet, and I have fitted the sensor for the Acewell dash in the same position.

You may notice in the first picture that I dog legged the chassis rail around the housing.

MikeB
7th June 2011, 02:18 PM
Thanks dave.
Thats how I'm doing it, I've tried to notch a bit out of the chassis rail and added a peice behind to add strength back, I wont know if the notch will work untils the engines in an revved up under load, as I've got the extra bit already in I can always cut the orginal rail out if it fouls,

What carbs are you using?
Where did you get the manifold plate from?
Is there a cover for the part above the old water outlet (not sure what it is two bolts)

davedew
7th June 2011, 02:37 PM
Mike,

This is where work comes in handy. Being a CAD designer I drew up the manifold plate from a gasket & we have a CNC flame cutting machine at work so I cut it myself.

The carbs are GSXR 600 carbs with a TPS. The manifold has been remade since this picture. No matter how hard I tried the carbs kept falling out of the silicon hoses so I bought the proper inlet rubbers.

I then had the manifold skimmed on our mill at work to get it perfectly flat both sides.

The cover you mention is where the fuel pump should be, but my engine started out as a CFI engine so had no fuel pump fitted, and that is how Ford blank the hole in the head.

Hope that helps, any more questions feel free to ask.

I think theres a guy on lcb that will laser cut a plate for a good price!

Which way are you heading for the exhaust, that doesn't look like the standard sierra manfiold or down pipe,

M

davedew
7th June 2011, 04:17 PM
Manifold is a series 2 Escort turbo manifold with an adapter plate between it and the head. Exhaust can is a Suzuki 1200 Bandit can with a custom stainless steel pipe between.

Again all made at work and polished by my own fair hand.

The outlet of the can is rolled so will pass IVA but aims towards the rear arch. Providing the arch doesn't get damaged by the exhaust gas it should all be fine.

The exhaust is actually quite quiet. It's the carbs that make all the noise when the engine is running.

looking good but whats the deal with that odd push pull setup you have on the throttle cable?

the back cable was where the return cable would have been for the twist grip
what is the deal with the spring and stuff?

davedew
7th June 2011, 10:06 PM
Baz. I found that the throttle was lazy closing due to the extra weight of the pedal. By adding an additional spring the throttle closes more positively, and means the coil spring on the throttle spindle does not have to work as hard.

A squirt of wd40 down the inner of the throttle cable really helps too, mine closes like a rat trap!

Bit more progress to report this week. After finishing fitting the side panels, scuttle & nose cone. I thought it was time to put the front suspension back on. I have still got to set up all the geometry, and do the cycle wing brackets but it is starting to look good I think.

It also meant I could fit the front brake flexi's and put some fluid in the system. Borrowed Gus's Gunson easy bleed. What a brilliant tool. Bleed brakes in about 10 minutes. Had one weeping joint that needed tightening but that was all. Pedal is rock solid. Left brakes jammed on overnight, and glad to report I had no leaks this morning.

That's another job off the list. Couldn't resist trying one of wheels on to see what it looked like. A few more pics follow for those of you who like to see how it is coming along.

Looks as if you are making good progress Dave :)

Coming together nicely

I bet Gus is keeping a close eye on your progess.

Is that a polo radiator that you are using ?

Not been happy with the positioning of mine ( too high )
Been having a go at moving it a bit lower & nearer the front of the nose cone.

Have you managed to get the botom hose on the inside of the front frame or does it run to the outside of the front frame ?

The bottom hose of the Polo rad just seems to want to run staight into the front frame

Well a few more photos for you showing the last few weeks progress.

Bonnet is all fitted now & the vent cut out and trimmed. Should help keep the engine temps under control.

http://i831.photobucket.com/albums/zz233/davemdew/Haynes%20Roadster%20Pictures/Bodywork/SAM_1643.jpg~original

Gus also let me have the fibreglass dash panel he never used. This took a bit of modifying until I was happy with it. I extended the middle until it touched the top of the transmission tunnel. I also was concerned about the radius to the bottom edge. So I have extended it to have a full 180 degree 20mm radius to the bottom edge. Should hopefully meet IVA requirments.

Dash still needs trim to the edge, but I think looks good (maybe a bit plain) with the Acewell, and Savage fog light switch fitted.

Thanks Andy for the comments. I have removed the wiper stalk. I cut it off flush at the base with a hack saw. Nothing hitec I'm afraid lol.

davedew
13th September 2011, 10:19 AM
Thanks for all the coments guys. I was going to put some mesh in the vent on the bonnet scoop, but I tried some edge trim that I had left over on it, and I think it is going to stay like that.

Like you say Bonzo the "to do" list is getting shorter, but all the things that are left to get cost big money. Seats, shocks, seatbelts, lights, fuel filler cap etc etc. Christmas & Bday coming in the next 6 months, so reckon some arm twisting might be happening.

I have still got to sort a rolling road session out to get the carbs tuned. I knew I was going to have to hire a trailer for this, but Taunton VOSA have stopped doing IVA's now. Which means I have got to hire a trailer again to take it to Exeter as I don't fancy driving that far to IVA. Plus point is DVLA is just around the corner from VOSA, so if I pass I can go straight in with the certificate.

Well after 18 months with the Roadster being covered up in the garage I thought it was about time I got my backside in gear and got it finished.

I purchased the last parts just after Christmas and here she is all finished.

After a six week wait this Saturday was the day we went to the rolling road to get her checked & tuned up. Needless to say I was bricking it. All I was hoping was that the engine survived!!

Steve from Powercrazy Motorsport, near Cullompton Devon is an absolute legend. Explained exactly what he was doing at all times.
Carbs were setup spot on before I got there. Purely by luck. Just need a small tweek to the megajolt map.

Here we are all strapped down ready to go.

Thats me sat on the roll cage lol.

Engine was a 1.6i from a 1990 Sierra, standard output of approx 70 bhp.
I binned the injection and fitted bike carbs & megajolt.
Final output was 109 bhp!!! With more to come if I want.

To say I was happy would be an understatement.

Any how couple of videos also attached. One before adjusting megajolt & one after. Enjoy while I go and fill in IVA forms.

Must say a big thank you to forum member Gus for towing the trailer, and taking some cracking pictures for me.

Cheers

Looking great, not far off.
What did you trim your aero screen with? I'm thinking of putting mine on for iva.

I used either a 7x4 or 10x5 rubber U trim from CBS, and super glued it on.

Well the IVA forms have gone in the post today, so just got to wait now

Thanks for the comments.
Trouble is the more I look the more things I find to adjust and alter.

I've already replaced the front ball joint rubbers, as the originals had perished with it just sat in the garage!!

Was that on the maxi ball joints? Mine were shot after 2 years just sat there.
I keep on finding little annoying bits which makes me think I'll never be finished.

Yeh the maxi ball joints, and the track rod end rubber split around the joint!!!
Luckily I found I was able to buy replacement boots on ebay.

I've added gauges, changed gearstick gators, adjusted headlight height, all sorts of little things.

In the end I just decided to go for it. At least if it fails I will have a list.
Fingers crossed though if it goes as well as the rolling road then it will be a first time pass!!!

Have asked for Exeter, but still not heard anything about a date yet.
If your off pop on down, I've got Gus towing the trailer for me.

Maybe if we turn up mob handed, they'll be more likely to pass it!! lol

They look something like the ones I used. Haven't got the paperwork with me to double check.
I think it took something like half an hour a side to change, was pretty easy.

Well just spoken to VOSA. Paperwork was approved and passed to my local centre yesterday. Apparently I should hear from them with in a calendar month, but it could be a couple of days!!!

Think I'll give them a couple of days then chase.

Well two and a half weeks after posting my application I'm still waiting for a IVA date!!

Exeter currently have no inspector so cannot offer me a date, so trying to get the paperwork sent to Avonmouth.

If you are thinking of using Exeter VOSA, phone first and check if they have got an inspector, it will save a whole lot of hassle!!

Exeter were pretty useless when I spoke to them. Kept getting told they didn't know what was going on until they'd had a staff meeting, 'sometime this week'!
Transferred my application to Bristol in the end. They have got an inspector which is progress. It is only 10 miles further so not a real problem.

After 4 and a bit years I'm pleased to say my Roadster passed IVA first time at Bristol yesterday.

http://i831.photobucket.com/albums/zz233/davemdew/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0597.jpg~original (http://s831.photobucket.com/user/davemdew/media/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0597.jpg.html)

Was an early start but all went well. Nowhere near as nerve wracking as I thought it could have been. Tester was a really nice guy.

Only had two things to alter during the test. Reflectors didn't have E marks. They don't need to, but for your own sake I would make sure they do. Luckily I had a spare set that did.

Also the nuts that secure the mirrors to the car, even though they are sold as IVA ok needed to be covered.

http://i831.photobucket.com/albums/zz233/davemdew/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0612.jpg~original (http://s831.photobucket.com/user/davemdew/media/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0612.jpg.html)

I asked what he required & the response was 'your the manufacturer, do what you consider acceptable'.

http://i831.photobucket.com/albums/zz233/davemdew/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0611.jpg~original (http://s831.photobucket.com/user/davemdew/media/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0611.jpg.html)

He was happy with this LOL.

Everything else went through fine. Emissions were well within limits. Speedo was spot on. Brake balance was near perfect. Noise 96.5db with a 1200 Suzuki Bandit exhaust can. Self centering all ok. Dominator headlights from Furore were perfect.

http://i831.photobucket.com/albums/zz233/davemdew/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0603.jpg~original (http://s831.photobucket.com/user/davemdew/media/Haynes%20Roadster%20Pictures/IVA%20Test/DSCN0603.jpg.html)

Foglight wasn't quite vertical, he said 'seeing as it was so close I could sort it when I got home!!'

My response was yes of course

I thought that was nice of him. No where in the manual does it mention the word 'vertical' only square to the rear, but didn't need to argue with him

Started test 8.20. Tea break 9.40 until 10.30. Test concluded at 11. Car back on trailer by 11.15. Certificate in my hand and gone by 11.30.

Not quite 2 hours actual testing. Easy £450 for them if you ask me.

If anybody wants any more info about the IVA just ask.

Just got to fill in the form for DVLA and post it all tomorrow.

Well done, car looks great.
Where did you get your headlights by the way, I'm after some IVA compatibel dominators.
Did you have to raise them up to meet IVA, any close ups appreciated.

davedew
14th April 2014, 01:14 PM
Mike,

I bought them from Furore via ebay, a direct link is below.

http://furoreproducts.co.uk/dominator-headlamps/14-single-dominator-headlight-black.html

I did raise them up to meet IVA viewing angles over the cycle wings.
I removed the standard mount, then machined a combined stool / mount.
